Jesus, you bought a really nice one! I said the only one I'd consider orher than that B&S.....lol Have some B&S tooling and precision measuring tools. Good stuff. Not what it used to be, pre Etalon merger, but STILL good shit! For what that does, its VERY nice!

Contrary to popular belief, taps usually don't break from pure torque, they usually break from bending. Unless you break a tooth off and bind the tap in the hole, that's a different story but also not a direct result of power tapping. The most helpful thing when power tapping though is reverse capability; you want to be able to run the tap in and back it out again. On my mill that's easy, and it has a brake too in case the tap runs too deep in a blind hole. A three phase mill with instant reverse capability is even better. In my drill press though with no reverse, the only solution is to run the tap in, then release the chuck and unscrew the tap by hand (or run it all the way through a blind hole, like the part shown in Survivor's pics). A cordless drill actually works really well for tapping small parts, if you have the talent to keep it aligned with the hole. If you don't, it's a good way to break taps. Personally I've been doing it that way for 20+ years and never broken a tap, but watched several other guys do that.

If you're talking aluminum or maybe mild steel, yes. Also depends on the type of the tap. Material and tap type can make or break your attempt.

Power tapping vs hand tapping is not about the type of material being tapped. If you're using the right tap for the material AND can stop the tap before it bottoms out, power tapping is more likely to be successful than hand tapping, even with a tap guide. Along with eliminating the alignment issues that usually break taps, power tapping gives smooth and even torque on the tap through the whole process, rather than the repeated on/off torque of hand tapping. A tapping head is the best way to do this, although I don't own one; with the ability to adjust the torque into the tap, they work well for even the most delicate holes. I've had plenty of experience tapping hardened steel, and even worse than that - work hardening stainless in a hole that breaks through one side of another nitrided cross hole (red dot sight installation in some slides). That's a real challenge, and by hand is the most difficult way to do it with the least chance of success. You have to use a tap guide at bare minimum for that. Personally (lacking a tapping head) I put the tap in the mill chuck, knock it slightly loose from the spindle, and turn it by hand. It's still dicey, but there's no chance of putting bending loads on the tap. For jobs like the shotgun receiver shown above, power tapping is easy with the right machine and gives perfect results every time. The "right machine" needs some method of stopping the quill and reversing though; if the mill or drill press doesn't have a brake and reverse it's a lot harder. Note that part of the "perfect results" I'm referring to comes from locating the hole correctly; either drilling and tapping each hole one at a time without moving the setup, or locating the holes by DRO (or CNC) and repeating the positions again.
